Getting paint to stick to aluminum can be a problem if you treat it the same way you treat steel.
The key to getting a durable finish on aluminum is understanding how coatings actually stick to the surface. I use two forms of adhesion: mechanical and chemical.
Do both correctly and you create a foundation that is locked onto the aluminum before you ever start thinking about your final paint.
In this video, I walk through the exact process I'm using on the aluminum panels for my 1969 Chevy C10—from cleaning and sanding the bare aluminum to applying the direct-to-substrate epoxy primer.
The video gives you the process. Below, I'll break down why each step matters and how mechanical and chemical adhesion work together to keep the coating bonded to the aluminum.
Bare aluminum begins forming a thin oxide layer when it's exposed to air. That surface requires the right preparation and primer system if you want dependable adhesion.
Simply scuffing the panel and spraying conventional primer over it isn't the way I approach aluminum.
I want two things working for me:
Mechanical adhesion — creating a physical surface profile for the primer to grab.
Chemical adhesion — using a primer system designed to chemically bond to the properly prepared substrate.
That's the system I use on the aluminum panels I'm painting for my 1969 Chevy C10 project.
Before sanding, I wash the aluminum thoroughly with a quality automotive pre-cleaner.
You don't want to start grinding grease, oils, fingerprints or other contamination into the surface while you're sanding.
Clean first.
Then sand.
For mechanical adhesion, I sand the aluminum with approximately 80–180 grit, depending on what I'm doing next.
On these particular panels, I used 80 grit on a DA sander because I knew I was going to apply primer and continue working the surface afterward.
The sanding isn't just about making the panel look uniform. You're creating a physical profile in the aluminum that gives the primer something to grab.
That's your mechanical bond.

DTS is designed to be applied directly to properly prepared substrates, including aluminum when used according to the manufacturer's system.
This gives me the other half of the adhesion equation: the chemical bond.
Instead of relying entirely on sanding to hold the coating to the panel, I'm combining the mechanical profile I've created with a primer system designed for direct-to-substrate adhesion.
This is the part I want you to remember.
Sanding = mechanical adhesion.
The proper direct-to-substrate primer system = chemical adhesion.
I use both.
When those two work together, I've created a solid foundation for everything that comes afterward.
And that's important because your finished paint job is only as good as what's underneath it.
Beautiful basecoat and clearcoat aren't going to save a coating system that's poorly bonded to the substrate.
Once the aluminum is properly primed, I can treat the surface much more like the rest of a normal refinishing job.
On panels that need additional straightening or refinement, I'll block the primer, reprime where necessary and continue working through progressively finer abrasives.
For these C10 panels, my final preparation will eventually bring the surface down to approximately 400 grit before the finish coats, depending on the requirements of the paint system I'm applying.
The important point is that all of that work is now being performed over a properly prepared and bonded foundation.
Paint problems don't always show themselves immediately.
A panel can look great when it leaves the shop and still develop adhesion problems later if the substrate wasn't prepared correctly.
That's why I don't take shortcuts with aluminum.
Clean it. Create the mechanical bond. Use the proper primer system to establish the chemical bond. Then build your finish from there.
Do the foundation correctly and you've eliminated one of the biggest reasons paint peels from aluminum.
